The conversion of copper consists of a series of chemical, physical, and electrochemical processes. Methods have evolved and vary with country depending on the ore source, local environmental regulations, and other factors. As in all mining operations, the ore must usually be beneficiated (concentrated). To do this, the ore is crushed. Then it must be roasted to convert sulfides to oxides, which are smelted to produce matte. Finally, it undergoes various refining processes, the final one being electrolysis. For economic and environmental reasons, many of the byproducts of extraction are reclaimed. Sulfur dioxide gas, for example, is captured and turned into sulfuric acid — which is then used in the extraction process... History The earliest evidence of cold-hammering of native copper comes from the excavation at Çaÿonü Tepesi in eastern Anatolia. The radiocarbon date is 7250 ± 250 BCE. Among the various items considered to be votive or amulets there was one that looked like a fishhook and one like an awl. An archaeological site in southeastern Europe (Serbia) contains the oldest securely dated evidence of copper making at high temperature, from 7,000 years ago. The find in June 2010 extends the known record of copper smelting by about 500 years, and suggests that copper smelting may have been invented in separate parts of Asia and Europe at that time rather than spreading from a single source. Copper smelting technology gave rise to the Copper Age and then the Bronze Age. Concentration Most copper ores contain only a small percentage of copper metal bound up within valuable ore minerals, with the remainder of the ore being unwanted rock or gangue minerals, typically silicate minerals or oxide minerals for which there is often no value. The average grade of copper ores in the 21st century is below 0.6% copper, with a proportion of economic ore minerals (including copper) being less than 2% of the total volume of the ore rock. A key objective in the metallurgical treatment of any ore is the separation of ore minerals from gangue minerals within the rock. The first stage of any process within a metallurgical treatment circuit is accurate grinding or comminution, where the rock is crushed to produce small particles... Subsequent steps depend on the nature of the ore containing the copper. For oxide ores, a hydrometallurgical liberation process is normally undertaken, which uses the soluble nature of the ore minerals to the advantage of the metallurgical treatment plant. For sulfide ores, both secondary (supergene) and primary (hypogene), froth flotation is used to physically separate ore from gangue. For special native copper bearing ore bodies or sections of ore bodies rich in supergene native copper, this mineral can be recovered by a simple gravity circuit... Until the latter half of the 20th century, smelting sulfide ores was almost the sole means of producing copper metal from mined ores (primary copper production)... The copper is refined by electrolysis. The anodes cast from processed blister copper are placed into an aqueous solution of 3–4% copper sulfate and 10–16% sulfuric acid. Cathodes are thin rolled sheets of highly pure copper or, more commonly these days, reusable stainless steel starting sheets (as in the IsaKidd process). A potential of only 0.2–0.4 volts is required for the process to commence. At the anode, copper and less noble metals dissolve. More noble metals such as silver, gold, selenium, and tellurium settle to the bottom of the cell as anode slime, which forms a salable byproduct. Copper(II) ions migrate through the electrolyte to the cathode. At the cathode, copper metal plates out, but less noble constituents such as arsenic and zinc remain in solution unless a higher voltage is used. In alchemy, lead was thought to be the oldest metal and was associated with the planet Saturn. Alchemists accordingly used Saturn's symbol (the scythe, ♄) to refer to lead. Up to the 17th century, tin was often not distinguished from lead: lead was called plumbum nigrum (literally, "black lead"), while tin was called plumbum candidum (literally, "bright lead")... Most ores contain less than 10% lead, and ores containing as little as 3% lead can be economically exploited. Ores are crushed and concentrated by froth flotation typically to 70% or more. Sulfide ores are roasted, producing primarily lead oxide and a mixture of sulfates and silicates of lead and other metals contained in the ore. Lead oxide from the roasting process is reduced in a coke-fired blast furnace to the metal. Additional layers separate in the process and float to the top of the metallic lead. These are slag (silicates containing 1.5% lead), matte (sulfides containing 15% lead), and speiss (arsenides of iron and copper). These wastes contain concentrations of copper, zinc, cadmium, and bismuth that can be recovered economically, as can their content of unreduced lead. Metallic lead that results from the roasting and blast furnace processes still contains significant contaminants of arsenic, antimony, bismuth, zinc, copper, silver, and gold. The melt is treated in a reverberatory furnace with air, steam, and sulfur, which oxidizes the contaminants except silver, gold, and bismuth. The oxidized contaminants are removed by drossing, where they float to the top and are skimmed off. Since lead ores contain significant concentrations of silver, the smelted metal also is commonly contaminated with silver. Metallic silver as well as gold is removed and recovered economically by means of the Parkes process. Desilvered lead is freed of bismuth according to the Betterton-Kroll process by treating it with metallic calcium and magnesium, which forms a bismuth dross that can be skimmed off. Very pure lead can be obtained by processing smelted lead electrolytically by means of the Betts process. The likelihood of being found as the uncombined elemental metal is almost the reverse of the activity series. • Minerals are naturally occurring substances, usually compounds, with a definite composition or range of compositions and crystal structures. • Minerals usually contain metals in an oxidised form such as oxides, carbonates, silicates, sulfides and sulfates. • An ore is defined as a naturally occurring deposit that is a mixture of minerals from which a substance, usually a metal, can be economically extracted. • Ores and their constituent minerals form as the result of a variety of geological processes including crystallisation from molten rock, crystallisation from hot aqueous solutions, weathering of older rocks, evaporation from solutions, sedimentation and biological processes. Ores are non-renewable resources formed during the long geological evolution of our planet. Our future use of metals is limited by the finite amounts of accessible natural minerals. There are various economic decisions to be made before an ore body can be developed. The factors that affect the final selling price of the metal include abundance, location, costs of extraction, transportation costs and variations in metal prices. Abundance • The mineral must be sufficiently concentrated in the ore body to make it economical to mine. If the concentration is too low, it may be currently non¬economic, although future improvements in technology can mean that a non-economic ore can become economic. Location • Some regions of Australia are protected for environmental or cultural reasons. Mining cannot be easily conducted it the deposit is located within a high population zone. Costs of extraction • Companies need to determine the cost of mining, milling and extracting the metal from the ore. Aluminium is more expensive to manufacture than copper due to the high costs of the electrolytic process used to make aluminium. Direct cost of extracting metals from their ores Depends on the following: • The activity of the metal. A large amount of energy is used in reducing alumina to aluminium metal because of the stability of the oxide. • Industrial processes used in extraction. Isasmelt is a newer process used in copper ‘matte’ formation which has lowered energy requirements. • Transportation of ores for refining. • The protection of some metals, for example, steel from corrosion, by galvanising. • Reducing costs by recycling, for example, in the aluminium industry. Transportation costs • Consideration must be given to the costs of transporting raw material from the mine to the smelter/refinery as well as the costs of transporting the refined metals overseas Variable metal prices • The world price of metals is constantly varying due to changes in world economies. Mining companies need to make a profit in the long term and the high initial start-up costs and variable metal prices may delay the realisation of that profit. Metals in the Earth’s crust • Most of our metals come from the Earth's crust and a few come from the sea. About three-quarters of the Earth's crust is made up of two non-metals, oxygen and silica. • Aluminium is the most abundant of the metals, but because it is a very active metal it needs large amounts of electricity during the electrolysis process to extract it from its ore, bauxite. It is therefore economic to recycle used aluminium. • Iron is the next most abundant of the metals. It is cheaper to extract from its ore than aluminium. Most is used in steel-making using the basic oxygen steel-making (BOS) process. • If a metal makes up less than 0.001 % of the Earth's crust it is called a scarce metal, for example, copper, zinc, lead, silver, platinum and gold. In some cases a process called 'froth-flotation' is used allowing low-grade ore bodies to be mined more economically. • As prices of minerals rise, conservation and recycling become more attractive options.

What is COBALT? Cobalt is a chemical element with symbol Co and atomic number 27. Like nickel, cobalt is found in the Earth's crust only in chemically combined form, save for small deposits found in alloys of natural meteoric iron. The free element, produced by reductive smelting, is a hard, lustrous, silver-gray metal. Cobalt-based blue pigments (cobalt blue) have been used since ancient times for jewelry and paints, and to impart a distinctive blue tint to glass, but the color was later thought by alchemists to be due to the known metal bismuth. Miners had long used the name kobold ore (German for goblin ore) for some of the blue-pigment producing minerals; they were so named because they were poor in known metals, and gave poisonous arsenic-containing fumes upon smelting. In 1735, such ores were found to be reducible to a new metal (the first discovered since ancient times), and this was ultimately named for the kobold. Today, some cobalt is produced specifically from various metallic-lustered ores, for example cobaltite , but the main source of the element is as a by-product of copper and nickel mining. The copper belt in the Democratic Republic of the Congo, Central African Republic and Zambia yields most of the cobalt mined worldwide. Cobalt is primarily used in the preparation of magnetic, wear-resistant and high-strength alloys. The compounds, cobalt silicate and cobalt aluminate give a distinctive deep blue color to glass, ceramics, inks, paints and varnishes. Cobalt occurs naturally as only one stable isotope, cobalt-59. Cobalt-60 is a commercially important radioisotope, used as a radioactive tracer and for the production of high energy gamma rays. Our topic for today is Electrolytic Refining of Metals. Electrolytic refining is the process of obtaining pure metals like gold, silver, copper etc. by the process of electrolysis. Let us learn how copper is refined electrolytically. Take acidified copper sulphate solution as the electrolyte. Take a thick rod of impure copper and a thin rod of pure copper. Make impure copper as the anode and pure copper as the cathode. When current is passed through the solution, the CuSO4 electrolyte splits into copper ions and sulphate ions. The copper ions from the electrolyte get attracted towards the cathode. The copper ions gain 2 electrons from the cathode and deposit as pure copper atoms on the thin copper rod. At the same time, the copper atoms from the anode lose 2 electrons, convert into copper ions and dissolve in the electrolytic solution. In this way, indirectly, copper atoms from the anode deposit on the cathode. Hence, size of anode decreases and size of cathode increases. In this way, all the pure copper from the anode deposits on the cathode. The impurities in the impure copper rod settle down as anode mud at the bottom of the container.

Blowing oxygen through molten pig iron lowers the carbon content of the alloy and changes it into low-carbon steel. The process is known as basic due to the pH of the refractories—calcium oxide and magnesium oxide—that line the vessel to withstand the high temperature of molten metal. The process was developed in 1948 by Robert Durrer and commercialized in 1952--1953 by Austrian VOEST and ÖAMG. The LD converter, named after the Austrian towns Linz and Donawitz (a district of Leoben) is a refined version of the Bessemer converter where blowing of air is replaced with blowing oxygen. It reduced capital cost of the plants, time of smelting, and increased labor productivity. Between 1920 and 2000, labor requirements in the industry decreased by a factor of 1,000, from more than 3 worker-hours per tonne to just 0.003. The vast majority of steel manufactured in the world is produced using the basic oxygen furnace; in 2000, it accounted for 60% of global steel output. Modern furnaces will take a charge of iron of up to 350 tons and convert it into steel in less than 40 minutes, compared to 10--12 hours in an open hearth furnace. Secondary steelmaking Secondary steelmaking is most commonly performed in an electric arc furnace. HIsarna steelmaking The HIsarna steelmaking process is a process for primary steelmaking in which iron ore is processed almost directly into steel. The process is based around a new type of blast furnace called a Cyclone Converter Furnace, which makes it possible to skip the process of manufacturing pig iron pellets that is necessary for the basic oxygen steelmaking process. This separation technique can be useful in mining iron as it is attracted to a magnet. In mines where wolframite was mixed with cassiterite, such as South Crofty and East Pool mine in Cornwall, magnetic separation was used to separate the ores. At these mines a device called a Wetherill's Magnetic Separator (invented by John Price Wetherill, 18441906) was used. In this machine the raw ore, after calcination was fed onto a moving belt which passed underneath two pairs of electromagnets under which further belts ran at right angles to the feed belt. The first pair of electromagnets was weakly magnetised and served to draw off any iron ore present. The second pair were strongly magnetised and attracted the wolframite, which is weakly magnetic. Ferrochrome is produced by electric arc carbothermic reduction of chromite. Most of the world's ferrochrome is produced in South Africa, Kazakhstan and India, which have large domestic chromite resources. Increasing amounts are coming from Russia and China. The production of steel is the largest consumer of ferrochrome, especially the production of stainless steel with chromium content of 10 to 20% is the main application of ferrochrome. Chromium (Cr) is an element of the Periodic Table. Over 80% of the world's ferrochrome is utilised in the production of stainless steel. In 2006 28 Mt of stainless steel were produced. Stainless steel depends on chromium for its appearance and its resistance to corrosion. The average chrome content in stainless steel is approximately 18%. It is also used when it is desired to add chromium to carbon steel. Alternatively, high carbon FeCr produced from high grade ore found in Kazakhstan (among other places) is more commonly used in specialist applications such as engineering steels where a high Cr to Fe ratio and minimum levels of other elements such as sulfur, phosphorus and titanium are important and production of finished metals takes place in small electric arc furnaces compared to large scale blast furnaces. Ferrochrome production is essentially a carbothermic reduction operation taking place at high temperatures. Cr Ore (an oxide of chromium and iron) is reduced by coal and coke to form the iron-chromium alloy. The heat for this reaction can come from several forms, but typically from the electric arc formed between the tips of the electrodes in the bottom of the furnace and the furnace hearth. This arc creates temperatures of about 2,800 °C (5,070 °F). In the process of smelting, huge amounts of electricity are consumed, making production in countries with high power cost very expensive. Tapping of the material from the furnace takes place intermittently. When enough smelted ferrochrome has accumulated in the hearth of the furnace, the tap hole is drilled open and a stream of molten metal and slag rushes down a trough into a chill or ladle. The ferrochrome solidifies in large castings, which are crushed for sale or further processed. Ferrochrome is often classified by the amount of carbon and chrome it contains. The vast majority of FeCr produced is charge chrome from Southern Africa. Nicolas Lémery, a French chemist, was the first person to scientifically study antimony and its compounds. Antimony compounds are used to make flame-proofing materials, paints, ceramic enamels, glass and pottery. The ancient Egyptians used antimony, in the form of stibnite, for black eye make-up.
